Later that evening as I drove My son to his fairwell school disco, the ignition warning light came on and didn't go out, no problems, everything went smoothly, then this morning I raised the bonnet to check the tension on the fan belt and to my surprise I saw this mayhem...

Presumably that clomping noise you heard was the starter dog/bolt thing parting company... Did you have a lockwasher under it? And was it installed correctly? You should bend one ear of the washer down into one of the cutouts on the pulley, and bend another bit up onto a flat of the bolt. Too many people bend just one up onto a flat, or two up onto a flat, but with nothing to stop the washer turning, it's pointless!

I removed the radiator and examined it expecting to see huge rents in the fragile cooling fins, nothing, the weighty lump that came spinning off must have hit underneath the radiator before falling out onto the road and bouncing up under the chassis on its way into the hedgerow. So Ive ordered another pulley wheel nut from ESM. As she's off the road, might as well give the engine bay a good clean. Chris, just noticed your entry as I was previewing this, yes, you're right on both counts, Ive also ordered a fresh tab washer and I'll make sure it's installed correctly this time.

The reason for all this disassembly, not that it's a bad thing mind you, is that I have also ordered a new cork gasket to go on the fuel sender unit.

as you can see, the cardboard one I made has been next to useless, the thick cork one should arrive with my other parts tommorow. It should also stop the annoying strong smell of fuel vapour when I open the garage door in the morning.

David, cardboard gaskets usually are useless as the material is not designed for the job. For the sake of the few pence it costs, always buy the proper gaskets, or if you make your own get proper gasket paper or cork sheets.

And be sure to use a fuel-safe sealant, not just grease, as the fuel eats right through it.

I notice you haven't put the rubber gasket/seal under the cab rear panel to floor is there a reason for that because without it water will run in and stay there!

I notice the length of metal/rubber gasket - affixes the wood floor to shock absorber chassis x-member isn't present?

I don't mean to muddy the starter dog issue, but doesn't the washer have a slot to fit onto the woodruff key there? I seem to recall Mog's having one. If so, surely it can't turn when the dog is tightened down? I've been unable to find any mention of tapping a tab into the pulley wheel in the BMC or Haynes manuals (though of course that fact means little, given the manuals' accuracy rate).

Thanks Lou, yes it does look a bit clean and tidy. I can't work in a mess, my brain is in a big enough mess already. The new Dog nut arrived today as promised by ESM. The woodruf key issue brought up by our Fin rings a bell, the tab washer here has no key location cutout, but ive knocked it forward and aft as mentioned by Chris.

Ive tapped it forward to the flat of the nut...

and backward into the half moon cutout in the pulley wheel.
